Outdoor Innovation delivers product development through our partnership with Grey Area Studio (GAS) — a full-spectrum design and engineering firm with a hands-on Innovation Lab at its core.
Before anything reaches mass production, we use the lab to mock up custom shapes with laser-cutting and 3D-printed hardware. This lets us move beyond off-the-shelf components and design systems built specifically for your product’s unique properties.
The result: a development process that compresses timelines, reduces sampling risk, and delivers a pre-production golden sample ready for commercialization — at any scale.
Five phases from insight to production.
Discovery & Synthesis
We define your utility needs through competitive teardowns and elite athlete feedback. This phase maps the product for maximum wearability and identifies the best structural approach to resolve current functional frustrations.
The Grey Area Studio Innovation Lab is central to this work. Using laser-cutting and 3D-printed hardware, we mock up custom shapes before committing to production — moving beyond off-the-shelf components to design systems built specifically for your product.
The Technical Blueprint
Once lab-validated, we move into full technical documentation: a production-ready Tech Pack, Bill of Materials, and a detailed map of hybrid material zoning — balancing rigid stability with the stretch needed for a high-performance fit.
Iterative Sampling & Wear-Test Loop
The most critical phase. Four rounds of factory sampling and a Dual-Size Alpha strategy (S/M and L/XL) validate the engineering and uncover the final product “soul” through real field use — ensuring stability across all body types.
